As far as I know, nobody has ever done a rig buildup thread on our site. So I thought I would start one. Hope ya'll enjoy.

The next victim :
A wrecked '86 4runner, thanks to some lady who turned in front of Doc's daughter on the interstate. Somehow it ended up at my house with the intentions of parting it out, but the more I looked at it the more I felt sorry for parting out such a clean 4runner.  I was needing something with a backseat so I can take my son wheeling anyways, so I decided I would bring it back from the dead.
 
Here's what it looked like after the wreck.

The plan for this 4runner is just a mild trail rig that I can take the whole family in and also drive it to work when needed. I already have a built '83 for hardcore trails so this rig will be more moderate.
 
With that being said, you know it's still gonna get a few upgrades. Here's the list of goodies: first off got to fix the body damage from the wreck, next will be to remove the pile of crap IFS from the front and install a solid axle, got a '99 3RZ Tacoma 4cyl that's gonna be mated to the stock w56 and dual t-cases, axles are getting the standard 5.29's with a lock right front  and welded rear that I always run, kept my Warn 9500 winch off my old blue truck, for tires I'm planning on running 35" BFG m/t's for street and trail duty, it will get a new coat of blue paint and some factory '85 SR5 stripes. Once all that is done I'll be building some bumpers , sliders, and an internal cage for the back seats.

Brian (bkubisht) found a sweet deal on a wrecked '99 prerunner that he was kind enough to tell me about, so I bought it and yanked the motor out of it. Thanks Brian Wink.

But the motor was not hurt except for a cracked alternator and bent p/s pulley. Big%20smile

Got my solid axle disassembled and cleaned in preparation for the SAS. Also got my front 3rd member built.
 
Trail Gear 5.29's and a lock right. Tongue
 
 
The Tacoma my motor came from was an auto, so I had to buy a 5spd 3RZ bellhousing to mate it to my W56 tranny.
 
I bought one from a guy off marlin's forum in Alaska.

No that was not all done in one day. I've had this sitting here for a few months, but haven't made much progress. I've just mostly been acquiring parts and working on other people stuff to pay for them. Once it goes inside my shop the seriuos work will begin. I've got an '83 at the house that I'm building for a friend and I've been working on it lately. I hope to have it completed early next week and then I can get serious on the 4runner.
 
And no on the crimson color. I'm a little partial to the blue, nothing to do with auburn football though. I hate football. I just like blue toyotas.

Nick, if you havent already realized it, the rear window relay box is shot.  And even if its not shot, it will be soon.  I got tired of replacing mine and still having the rear window work sometimes, so I wired up a replacement that works all the time, no matter what (door open, door closed, door partically closed, door locked, unlocked etc).  LMK if you want me to wire one up for you.

FINALLY! The 4runner is in the shop.

Got my housing cleaned and gusseted. Used the TG knuckle ball gusset/shock mounts.
 
 
Broke out the flaming wrench to deal with the IFS.
 
All the crap torched off the frame. Still gotta grind everthing smooth.
 
The IFS will find it's way to the scrap pile were it belongs.
 
 
 
 
 
Tonight I plan to grind the frame down smooth and weld on the spring hangers. That's my goal anyways.

Jake, I've got a Hobart 135 110V . I really like it. I know several other people who have these too and I've done a TON of welding with these welders and have nothing bad to say. They'll do 95% of the welding you'll ever need to do on a trail rig. The only thing on my rigs that I don't use this for is welding a diff. I use the 'ol lincoln buzz box for that.

Yeah, I don't play around. LOL 
 
It took a total of about 3 hrs to go from a rolling complete IFS to a bare frame and a pile of parts. I unbolted everything that would un-bolt and then torched the rest. It sure made it easy with no motor or sheet metal in the way. It would take at least twice as long otherwise.

I machined me some hub spacers so I can use the IFS hub bodies with FJ60 rotors.

 
Got my T100 oil pan and pickup tube from the stealership.  The tacoma 3RZ motor has a front sump oil pan, but the T100's had a rear sump. You must use the T100 pan to swap this motor into an older model to clear the solid axle.

Took the weekend off from working on the 4runner. I just finished building an '83 for my buddy Matt  and assembling a dual case setup for my buddy Travis so we took them for a test run saturday evening/night. Had a fun trip. All rigs did great no issues. It was nice to get out and wheel for a while. Didn't get to take many pics because it got dfark on us, but I'll share a few that I got anyways.

Oh, uh, OK.  Build on!  Maybe a dumb question, is there something axle-oriented you were using ultra black RTV on?  It's been a few years since I've torn into mine.

I always use the ultra black instead of a gasket to seal around were the diff bolts into the housing.

Wow, you jeep guys sure jump on the chance to make a birfield joke. What's bad is those birfields are 28 years old ('80 front end) and yet they're still stronger than a new jeep dana 30.  LOL

Just a tip, the advance auto parts on Jordan has the ultra black in big caulk gun cartridges for $9.99.  That'll make bolting up your new oil pan much easier.

I bought a new cork gasket for the oil pan. I try to use only enough RTV to stick the gasket in place on anything motor related. Anything more and it gets squeezed out. After all, it's a gasket. It's desinged to be used without any RTV.
 
 
I think I've seen some motors where people used a whole caulk tube of RTV on one surface, and it gets squeezed out when they tighten it down and finds its way to the strainer on the pickup tube. I guess they think if some is good then more is better. This is why I will not replace a timing chain on a 22R without pulling the oil pan. Everyone just cuts the front part of the oil pan gasket that hangs out past the block and fills the gap up with silicon when they re-install the timing cover. I've tore apart too many motors to find the strainer plugged with silicone and little pieces of plastic from the broken guides. Most of the time it starves the engine of oil and smokes the bearings. This is the #1 cause of engine failure that I've seen on a 22R. On nearly every blown 22R I've torn apart , junk clogging the strainer has been the culprit.
 
Sorry for the rant, I have a pet peev about people going nuts with RTV.  Wink

Yep, the 30 ain't much to be proud of. 
The relative ease of replacing a Birfield (I've assisted with this before) makes it a pretty good weak link to have in all honesty.  In fact, that weak link probably even helps prevent more costly damage elsewhere.
 
I've been pretty darn impressed with Toyota's here recently.  The relative low cost of making one very capable off-road compared to what it would cost to make many Jeeps do the same thing is mind boggling.
 
It's just a fun little rivalry.

Yeah, including Bobby Long himself.  Quoting from his Longfield installation instructions, "After everything is installed pull the square plug out of your knuckle and pump about ½ a tube of grease in each side."  If Sir Longfield says to do it, well then you damn well better be pumpin' that grease in there!!!!
 
No, I dont do it either.  The way my knuckle seals ("wipers") leak, my truck would have grease from one end to the other.

^ Longfields instructions are correct. Grease is fine, although I don't put 1/2 a tube per side either. I have had a several people tell me over the years that the square plug on the knuckle is so you can fill the knuckle with gear oil. Confused ??? That was what BJ made the joke about .  LOL

I packed my birfs with grease but them filled my knuckles with 120w hypiod gear oil. One year later 15k miles, many trail outings and not one drop leaked and I checked them the other day and there both still full. Maybe i'm just lucky but I did polish my ball ends smooth.  land rovers use the same design knuckles and they use only gear oil and they typical last 10 years before they start to leak and need a new seal. I guess only time will tell.

You will later regret this. You now have gear oil in your knuckle, wheel bearings, and hubs. Just a matter of time before it starts coming out like a bad case of diarrhea. You might think the seals can hold it in, but it's coming out.

I've torn apart several birfs and when theres just grease (in my opinion) it get pushed away from the surface that needs the lubication and really has no way of returning to that point, so then the birfs are only lubed by a very small amounts of grease. With the oil added I believe it fills the voids left by the grease to provide better lubrication. But like I said my seals have been holding without 1 drop leaking and I checked both knuckles the last saturday and they were both still full. So I know for a fact they dont leak.

Back on topic, I made a little progress on the 4runner last night. Got the hub spacers and fj60 rotors bolted up to the IFS hubs. I got one side installed on the axle along with the caliper. Doc was nice enough to grease the wheel bearings and put new brake pads on the 4runner just before his dauhgter crashed it . That saved me the nasty job of packing the bearings/hubs.  Thanks Doc. The 3RZ swap seems to be very straight forward. The hardest part looks to be the wiring and it don't look that bad. I've been studying up on the wiring pinouts for both vehicles and it seems pretty easy. Brian K has already done this swap on his '85 runner and it looks like it came factory in it. I'm gonna get him to help me with the wiring since he's already done one.

Well if it was a newer computer controlled truck in theory you could just swap the computers out but something like that I wouldn't know where to begin.

1987 4Runner, 33" bfg km2's, ARB rear, rebuilt motor and tras. Ready to make some serious mods so that I start enjoying it again.

Bought the spring hanger kit from Trail Gear. I have made them in the past, but I decided to use the TG kit this time. It was well worth the money. It came with the front hanger, rear frame tubes, shackles, bolts, bushings, and jigs for the frame tubes. All for $150.

Hey Nick,  I remember reading  something about  clocking the 3rz to keep the intake or something out of the brake booster when the motor twists under acceleration.  You ever heard of that?

If it twists towards the brake booster under acceleration, it would mean that the engine rotates opposite direction of the 22RE.  Nick, this swap may be more involved than you thought!!!!

I think the clearance issue is with the V6 dual diaphragm booster, I don't think I'll have any issues with the stock booster. Wink
 
I got my front axle completed, I think I'm gonna go ahead and work on the rear suspension and build my rear diff next instead of working on the motor. It sits several inches higher in the front after the SAS so I thought I might go ahead and level it up before I start mounting the motor. I'll try to get the new pics up tonight.

Wow, mine looks stock?  I'll take that as a compliment.  It still seems out of place every time I look at it.  I haven't had problems with it hitting the stock 4cyl booster, but it can rock that way when you're compression braking so I can imagine it's possible. 

The wiring was about 30 splices or so.  About half of them required some thought, but I usually overthink things.  What's your schedule for getting it wired up?  The ideal situation for wiring is to have the motor mounted with just a bellhousing attached, so it's easy to route things over the bellhousing and the harness can be stretched to lenth for ECU mounting.  Fuel lines are easiest then too if you're not going to build new ones and run them completely down the driver side.

Brian, I meant that your swap looks really clean. Wink I plan on routing the fuel lines before I mount the engine or tranny. I've been looking at them and have a plan for routing them to the other side.
 
Been really busy this weekend. Didn't accomplish much on the runner, but I've got a bunch of new pics. I'll load them first thing in the morning. I don't have a card reader for our laptop here at home, so I have to load the pics elsewhere. I post up pics with details in the morning, it's late and I've got to be at work at 6:00 am . Alright, here's the updates as promised.
 
Old IFS hub/rotor assembly compared to new FJ60 rotor/spacer/IFS hub assembly.
 
Backside of rotor.
 
Hub assembly installed on axle.
 
After I got the front axle completely assembled I started working on the steering.
The stock toyota pitman arm has a male rod end that hooks up to the IFS steering linkage. I need the pitman arm to accept a male end from the crossover steering on the solid axle drag link, so I pressed out the male rod end and welded in a bushing that is machined to accept the male TRE taper.

Next was to fab up my passenger side steering arm. I'm not using the aftermarket high steer on this for a couple of reasons. Instead I'm building a " Y " arm for the passenger side to accept the draglink for crossover. I've been running this setup on my '83 for a while now with no issues. However I will say I do not reccomend doing this unless you are 100% confident with your welding. These arms are forged steel, not cast , so they can be welded safely if done properly.
 
First I cut off an old passenger side steering arm.
 
Next I put it in the press and staightened the bend on the end so it would be flat. Then after some grinding I test fitted the drag link with an old tie rod I cut down just for mock up purposes. Then I tacked the arm up and remove it from the knuckle.
 
Tacked.
 
Then I made a carboard template of a gusset and cut it out of some 5/16" steel plate. I ground a good weld chamfer along the edges of the gusset to allow for a stronger weld.
 
Gusset tacked.
 
Then I took the torch and pre heated the entire areas that I welded. This gets the metal up to a higher temp to allow for better penetration. After everything was welded I let it air cool slowly.
 
Fully welded arm.
 
This is how it looks installed on the truck. Keep in mind the tie rod and drag link are just old stock ones for test purposes, I will be building heavy duty ones as soon as my fj80 rod ends arrive.
 
Installed.

I've got some FJ80 tie rod ends ordered from trail gear. As soon as they come in I'll be making my tie rod and drag link out of 1.25 dia x .375" wall seamless 4340 tubing.

Here's the tubing. Just waiting on the TRE's so I can tkae it to work and thread it.

Finally it's sitting back on all four tires. Looks like the rear end needs to come up about 2".

That's about all the progress I made last week. Took my cousin on the youth hunt saturday, and the wife made me work on putting down new flooring in the baby's room sunday.
 
Tonight I plan on pulling the rear axle so I can tear it down to build my rear 3rd member and install the rear mazda springs that are going on it.
 
However I did get some new meats on the rockrebel saturday evening. Found a really good deal on some practically new 38.5 x 14.50 SX's. I've got  some crappy nightime pics but, I'll go ahead and show them off.
 
 
Had to go ahead and groove them also.

The advantage to running the Y arm is you can push the front axle as far forward as you want and not worry about the tie rod and drag link interfering with each other like they will with the high steer arms. On my '83 there was no other way to make the steering work with the stock springs and the axle moved forward 3". This allows me to clear huge tires with no lift. My '83 has a 24" frame hieght on 39.5's.  On my 4runner the axle is about 2" forward and it was enough that the steering box would need relocated. Wouldn't have been that much trouble to move the box, but I went ahead and built a Y arm for it anyways.
 
The disadvantage is that your tie rod is below the springs becoming more likely to get hit by a rock. However I have been running this on my '83 for a while and it has not been a problem.  With the 3/8" wall DOM tubing and the FJ80 TRE's it probably won't matter if you do hit it on a rock.

Just to be sure I understand:  steering geometry/placement isn't such a big deal on 85 and earlier because one needs to custom mount the steering box anyway.  But for IFS/SAS rigs it's worthwhile to do what you did rather than move the IFS box that's already mounted when moving the axle forward.  And it saves a few bux on parts too if you happen to be a machinist.  Is this right?
 
And wow, you have access to left-hand taps for TREs?  I'd heard from Sky Manufacturing years ago that those run a hundred or so each and are a custom-made tool.  You have a cool job, even if they do work you like a dog.

Brian, you are correct on the steering box placement, but on my '83 even with me mounting the steering box as far forward as I could get it without completly cutting off the body mount I still couldn't clear the high steer. I ran into clearance issues on the frame as well. I built a set of modified stock front springs that moved the front axle 3" forward with basically NO LIFT. I had to get creative to make the steering work which was the original reason I built the Y arm. With the Y arm I could place the drag link exactly where I needed it.  I also had to run a flat pitman arm to clear the frame and springs. It was a lot of trouble but the end result is awesome. The COG is extremly low and the truck feels super stable. This has been working well on my truck so I just decided to go ahead and do the same thing on the 4runner .
 
 
Here's a write up I found were ZUK builds the same style arms. ZUKs over-under crossover steering setups  People have done this way before me, I was not the inventor, just a copycat.
Generally it is not a good adea to weld on steering components and I do not reccomend this unless you are sure about what you are doing. However I feel that my setup is way stronger and safer than the push pull steering and cheesy tie rods that came factory on the solid axles. I have seen the driver side J-arm break several times on these and the tie rods bend very easily. I've also seen a lot of knuckle stud failures with high steer arms. I would not be running this if I had any doubts about it holding up. I'm totally confident that the welded arm is not the weak link in the steering system. I feel like the TRE's or the knuckle studs would fail way before the Y arm.
 
 
As for the left handed metric  taps, we don't have any. Don't need one to thread the tie rods.  I run a Hitachi Seiki CNC lathe every day so it's no problem for me to cut any thread of any size. We build aerospace/defense parts and wind tunnel models, so any junk for my truck is super simple . We build some cool stuff, most of which I can't talk about. So anyways, our shop has the capability to build about anything but I just have to work on my home projects if I can catch a machine open and can stay afterhours to build it. Sometimes it's hard to catch a CNC open because we usually have a job set up on them. I usually build what I can, but sometimes I can buy something cheap enough that it's not worth my time to build it. I honestly don't see how some companies sell parts as cheap as they do.

Made a little more progress this week.
 
Got the rear 3rd member pulled out so I can weld the diff and set up the new 5.29's.
 
3rd member ready for disassembly.
 
Carrier out and ring gear and bearings removed . Cleaned with brake parts cleaner and ready to be welded.
 
Took the carrier next door to Clint's dads shop to borrow his trusty old buzz box. This is the setting I weld these on with a 7018 rod.
 
Got the diff welded and cleaned. Cleaning is by far the worst part of this job. I make sure there is no slag or dingle berries that are gonna break loose and damage a bearing or the gears.

Notice I only weld the side gears to the carrier. Welding just  in between the spiders does not hold up on these. I've seen several people do this  and it always breaks loose after time. I have welded both the spiders together and also the side gears to the carrier on some before but now I just weld the side gears to the carrier. I don't think welding the spiders also is neccassary, just the side gears will hold if done properly. I've welded a crap load of these like this and have had great success.
 
 
I weld two passes with a 7018. Here's a comparison of before and after I welded the diff.

Hey Nick I was wondering if you use a rod oven for those 7018's? I always liked welding with 7018 sticks but they are such a pain to store and preheat.

No rod oven. I just keep them wrapped in a plastic bag. They do weld much better when they have been in an oven though. Main thing is keeping them dry, if they ever get wet they're awful. The machine makes a  lot of difference too. Clint's dad's buzz box is over 30 yrs old and it still welds great but I have used the new lincoln buzz box welders and they suck. Neither one can even compare to the miller syncrowave 351's we have here at work though. It's amazing how much easier it is to stick weld with a big industrial machine than a buzz box.
 
I'm not much of a welder anyways. I can weld enough to get by and make it hold, but that's about it. My welding looks like bird crap compared to some of the professional welders I have worked with.

Does your camera have a little button on it for "Macro"?   Most cameras have this and many people don't know about it.  Most of them have a little flower icon.  I know on Sony's thats what they look like.  It may help you with those close up shots.  Not criticizing - just trying to help a little bit.  Looking good man.

Alright haven't updated this lately, so here's the progress from a week ago.
 
Started setting up the rear 3rd.
Housing cleaned and painted.
New pinion bearing pressed on with .095 shim.
Precision machined solid pinion spacer instead of the junky crush sleeve. (thanks Matt)
Put it together and check the pattern.

Pattern looked great on the first try. Tighten it all down, put in the new pinion seal, stake the nut and call it done.

Next up was to get it sitting level. After the SAS it was low in the rear end. The 4runner already had a set of either Downey or Old Man Emu rear springs on it that either Doc or the previous owner installed. Maybe Doc can clarify what they are. These will be sufficient for what I'm gonna do, so I built some 2.5" blocks to raise it up to match the front. I will be building a good traction bar,  so the blocks will be fine.
 
Here's the blocks and u-bolt flip I made. No fancy machine work here, just made them to work.
 
Rear axle back together and back on the tires:
 
Someone had also installed some new rancho shocks on the rear. I will be using these and building new shock mounts.
Boots had to go.
 
 
That's about as far as I got on the 4runner when my red truck crapped out on me. I was coming up the mountain on hwy 79 and had a spark plug come apart. The ceramic got in the cylinder wall and scratched it up. I did a compression test and it was down to 90 PSI on that cylinder.  So the 4runner got pushed outside to the shed so I could pull the rebel in to rebuild the motor.
 
Here's what it looks like out in the yard. Not much to look at.

It had stock springs on it when I got it, and they were super badly sagged, as most stock 4runner rears are.  I got a used set from Sushimonster that he said were stock pickup springs.  These springs leveled the rig and rode much better.
 
I like the slightly low-in-the-rear look on the 4runner, that's how they looked from the factory.  If 2.5 inch blocks are necessary to level it, that's a bit too much draggin-ass look though.

Yes, those are very new shocks, probably only a few thousand miles on them.  I bought them from Danny, and I even took the time to put the boots on them.  I am very disappointed that you have removed the boots.LOL

Those were not stock springs. I'm 99% sure they are downey 2" springs. They look very similar to a stock set, but there is a few differences.  Anyways, I think when I get the motor/tranny in it will sit level. Right now it's still a liitle low in the rear. The whole rig is a little taller than I would like, but it will be fine.
 
Sorry about the shock boots Doc. They were just too cool for me. Cool
 
I'm hoping over the Christmas break I can get the motor and tranny in this thing. I've got two weeks off work so I won't have any excuse not to.

The spark plug that came apart was an autolite. Dead They were already in the motor when I got it. That's what I get for not changing them sooner. A big piece of the ceramic and part of the tungsten broke off the end of the plug. I changed the plugs and it ran good for a little while then it started missing so I checked the compression and found it was low. I tore the motor apart and the cylinder wall was scarred up pretty bad.
I've already got it rebuilt and back in the truck. It was well worth it. The motor had nearly 300K on it and now it runs much stronger after the rebuild. I've got a few pics of the motor build. I'll try to get them up tommorrow.Wink

So on the machined crush sleeve...  Did you crush one to the right pinion preload, pull it out and then machine a beefier one to the same length?  Have you had problems with them in the past?

No, toyota used solid pinion spacers with shims to set the preload on the old model trucks. In '84 they went to crush sleeves. The solid spacer is a much better design. It takes a little longer to set up, but once you get it set you can't over tighten it and it won't wrok loose like a crush sleeve. You can buy the solid spacers for about $20 but since I and most of my buddies are machinist, theres no need to buy them. My buddy Matt built these for me. I built a rear 3rd for him and he needed a solid spacer for it, so he set up on the CNC lathe and went ahead and built several for me.
 
The spacer is too short and you use shims to make it the right length to get the correct pinion preload. I used about .036" shim to get the correct preload.

Alright here's the new motor I built for the rebel. I wish I would have took some before and after pics, but I forgot about the camera until I already had the block painted and the botom end built. I did a complete rebuild with all new parts. Total on the whole motor was just under $800 for all parts and machine work including the oil, a quart of lucas for assmbly lube, new clutch, new water pump and a tube of RTV. Not too bad for a fresh motor.
 
All machine work was done by John at Market Street machine in Scottsboro. Specs on the machine work are as follows: bored .020" over, polished the crank, new exhaust valves, ground the intake valves, surfaced the flywheel, installed and bored new wrist pin bushings, vatted the block and other parts.

Why would I go out and buy an electric fan just because it looks better than the clutch fan? It has never ran hot with the clutch fan so why spend money on something less reliable with no added benefit ? Who cares if it's ugly. Now that it's in the truck you can't see it anyways, and the nice painted motor will be dirty after a few good wheeling trips.
 
It's a trail rig, not a show car. LOL

No head work or cam in the new motor?  Traded your bobbed bed and bumper for a rolling 85 4 runner chassis minus motor.  Did I do OK?  Frame is in excellent shape. W56 and a decent set of tires.  I've been working on the rental house so not much progress for me.  Should have the rear all the way back together tommorrow with the new springs.

Nothing fancy on this motor, just wanted a good solid rebuild. No performance mods are really gonna be very noticable when you're pulling 38.5x14.50 SX's with a 4cyl.

It makes sense when you put into pespective like that.  As far as the bed, I have plans for the truck and I just couldn't see keeping the bed.  He was impressed with your work when he saw it.  Hows my old 4runner doing.

No updates. Been working on the '84 xtra cab that I traded for. Went on a couple rides over the holiday. Had a blast. 
 
Probably won't be any updates on anything for a while, I was informed yesterday that we're gonna be working 6 12's for a while. Working 72hrs a week plus an hour drive each way doesn't leave much time for wrenching on my junk in the shop at home. At least I'll have a few extra dollars to spend on something.
 
I'll keep ya'll informed if I ever get back to working on it.Wink

Well, I'm back to working 50hrs at work, so I've got a little time to work in the shop at home. I thought I would give ya'll an update on my junk.

The 4runner has been postponed to work on the '84 xtra cab I got. The original plan was to just fix a few things and sell it, but it has snowballed from there. The more I tore into it, the more stuff I found that needed attention. I didn't want to sell it knowing it had some things that were not  right, so I have decided to fix it the way I want it and keep it for a while.

First thing I did was pull it in the shop and start stripping it down. I removed the bed, fenders, grille, bumper, and gutted the interior. The truc was WAY too tall as it was. It had 3" downey springs on the front and 3" trail gear springs on the rear, but the rear springs were at LEAST 3" taller than the front. It also had a 3" body lift.

I removed the body lift and replaced the trail gear springs with a set of 2wd mazda springs. and built a traction bar on the rear to control axle wrap. I also traded the 36" SX's for a set of 35" MTZ's that will be going on the 4runner. I found a good deal on a set of 37" R buckshots, so I put these on the '84.
 
Here's how it sits now. Probably 5" lower than it was, and this is on taller tires.

I have already fixed a lot of mechanical problems it had also. I pulled the brake drums off just to look and pieces fell out in the floor so I replaced the whole rear axle and brake assemblys with new components.

The truck already had 5.29's with a welded rear and a lock right in front. While I had the axles out I pulled the chunk to inspect the rear gears . I was not the one who built  the diffs, so I wasn't sure what they looked like. Well, the gears looked great but whoever welded it only welded the spiders together and it was cracked and about to grenade itself. I had to tear it down and weld it back right.
 
The motor sounds pretty good but the carb was shot so I tore it down and rebuilt it. It had lots of junk in the bottom of the float bowl.
 
Looked like a mixture of rust and bad gas:
 
 
Got the carb built and back on and it purrs like a sewing machine. Well....maybe an old, tired sewing machine, but it's much better than before.

Last night I pulled the tranny and t-case out. It had a bad syncro in 3rd gear so I'm gonna replace this and whatever else I find. It didn't make any noise so I think the bearings will be fine.  While I got the tranny out , I guess I'll go ahead and put dual cases behind it. I already have a dual case adapter and another t-case. Might as well go ahead and do it now. Big%20smile

That carb was nasty.  Should you be looking for rust in the gas tank, and did it even have a fuel filter?

Actually the guy I got it from had just replaced the gas tank because it was rusty. The rust in the carb was from the old tank. The new tank should be fine, he got it from me. It was the tank I pulled off my old blue '84 when I did the EFI swap.  It did have a fuel filter, but  I still replaced it with a new one.
 
I will probably do an EFI swap on this truck  later on, but for now I just rebuilt the carb.

What did you make that slip & twist traction bar out of?  I'm making my own, the only thing I'll do different is not bend the tube/pipe on the lower piece since I don't have a bender.

Outer part of the slip is 1.250" sch 40. Inner piece is 1" sch 40.  The two rear joints are from a stock front torque arm and the front joint is a tractor hiem. Wink

Got the tranny cleaned up tonight. It took about 2 hours and 2 cans of lemon scent oven cleaner to remove 25 years of crustiness.

Picked up a high steer kit from Danny at RCO. He has Trail Gear stuff now.
 
 
Pulled the front axle out for a complete teardown and rebuild.

Al, that JD2 with a 1.75" tubing die will bend 1.250" sch 40 great. I now have a JD2 with the air over hydraulic conversion and a 1.750" die. It will bend a full 180 on the pipe without a flaw using the 1.750" tubing die. I never thought it would bend it without kinking, but it will. The O.D. on the 1.250 sch 40 is 1.660" so that's only .090" smaller than the 1.750". It is a little loose on the die and follower, but it makes a perfect bend.

Well good to know.  I already have both the top and lower piece cut since I was planning a simple triangle; if it doesn't work, I'll take some 1.25 40 to J$s place and bend it for the lower piece.

Interesting story about that bender:  We bent the first two pieces of 1.75" tube, both kinked (these two ended up on my front Toy bumper) and then we did a test piece that also kinked; then we read the directions and figured out why were kinking tube.  Oh well, it was still fun and it worked good enough.

Alright, back to the Tan Turd build.
 
Got some more pic suploaded last night.
 
Stock spring hangers were trashed.
 
Torched them off and welded on a new hanger from Trail Gear.
 
Truck had some longer than stock shackles on it.
 
Ditched those in favor of the shorter stock units.

The truck had some old crusty Warn hubs on it.
 
Warn hubs are junk, so they got ditched for some stock Aisin hubs. Also bought new brake calipers and pads for the front.
 
Front axle got cleaned, painted, greased , and put back together with the new High steer arms.
 
Cut down the dust shield for the brakes. You must keep the ring that bolts on with the spindle in order for everything to line up correctly. This is what's left after cutting it.
 
Next was the steering. The old push pull steering box needs to be removed and replaced with an IFS box for the high steer.
 
Old steering box.
 
Removed the box and cut out some of the inner fender to make it easier to work on.
 
New steering box with flat pitman arm installed on it.
 
I cut out some plates to reinforce the frame around the new steering box. Also cut some sleeves to weld in the frame to keep from collapsing when you tighten the bolts.
 
Clamped in place to mark frame for new holes.
 
Both sides plated and sleeved.

Yep. Those are stock rotors. A lot of people swap to the fj60 vented rotors and IFS calipers. That's what I did on my blue 4runner and my rebel truck, but these were new so I'll keep them on this truck. I've ran the non vented rotors for years on several rigs and never had any issues with them anyways. They actually seem to last longer than the vented rotors on the IFS trucks.

Haven't took the time to update this in a while. I'll keep the typing to a minimum and post some pics of the progress.
 
 
Built a crossmember for the dual cases. It bolts solid to the cases and uses rubber at the new frame mounts.
 
new mount on inside of frame.
 
Old body mount bushings used for the mounts.
 
Installed.
 
Built heavy wall driveshafts for front and rear.

I've never seen anyone use a hard mount from the tcase to the crossmember.  Is this experimental?  The crossmember seems (to me) like a lot of mass to vibrate via the four bolts.

Swapped in some Tacoma seats.
 
 
Next was to bob the bed and trim out the fender wells.
 
Fender wells marked.
 
Cut.
 
 
I use an old piece of string, a bungee cord, and spray paint to help mark the bed for cutting.
 
 
Cut the sides down to the floor.
 
Use the string again to mark the floor.
 
All cutting is done with a HF grinder and a cutoff wheel.
 
Next is to mark for the second cut.
 
 
Now the fun part, welding it back together. It's critical that the bed is cut parallel or you will have a big gap to weld. I got this one pretty close. Biggest gap anywhere was about 1/8".
 
  
 
Took about 2 hours to weld it back together.
 
 
The truck is still ugly.

It's not totally hard mounted since it has the rubber bushings on the frame. It's the same setup as the front range crossmembers that bolt to the back of the t-case use to mount to the frame. Single bolt with rubber bushings to isolate the crossmember from the frame. Works well, with very little added vibration, and much stronger than the stock rubber tranny mounts. If it didn't have the rubber bushings it would rattle your teeth out.

Now for the really fun part. Body work. I hate body work.
 
So I recruited Travis. He owes me one anyways.
 
 
 
We've made a little progress on he body work, but I don't have pics up yet. The body on this truck was in bad shape though. It has took a lot of work to get it looking decent. We have about all of the damage in the cab pulled out, bondo'd, and fixed. The bed is basically done, it will need one more coat of primer and some final sanding. Maybe we'll get it painted in the next couple of weeks.

Yeah, I understand how the bushings were incorporated.  It hadn't sunk into my brain that this has eight bolts (dual cases) so it's even stronger than FROR's seven.  And far better than the 4 8x1.25 stock bolts I stripped at Harlan a couple weeks ago.

I really don't like the FROR style crossmember that bolts to the back of the case. I wouldn't run one if you gave it to me. My buddy has one on his rig and I don't like it at all. I've seen him get hung on the crossmember and try to back up and it would shove the whole drivetrain forward enough that the t-case shifter would hit the floor pan and pop into nuetral. It is not strong enough to handle front to back loads. The 3/8" plate flexes like crazy if you get snagged on a rock and try to move forward or backwards.
 
I think mine should work fine. Never know unless you try.

I use .024" wire for everything. I had .035" when I first got the welder. My buddy who is the welding instructor at the tech school advised me to switch to the smaller wire. It does weld better with the .024" than it did with the .035".

Clint took that pic at my house Sunday. My buddy James has it now. I doubt he would sell it, but I'll ask him. He just put a '98 4.3 vortec in it. Huge improvement from the 3.0. It's still a really clean truck.
 
I remember when I was in highschool, and you had that truck when you worked at NAFCO. It's surprisingly still as clean as was was then. That was definately back in the day. I'm getting old. LOL

Yea I hear ya on the getting old part! I NEVER should have sold that truck!.... I Love the Jeep I have now but I would try my hardest to get the ol' Yota back and then I would have a capable DD...with a few minor mods of course.  I always wanted to put a 4.3 in it but I just didnt have the place to do it.

Sweet.  This thing is really starting to come together.
 
I didn't get a chance to drop by.  Dad and I got up at 4:30 so we could get to Clanton by 8 to get those axles and t-case.  Drove back to his house to unload the trailer and then I hopped in the truck and drove straight back to Huntsville.
 
7 hours on the road for Old Yeller.  Those 3.90 gears didn't like pulling that small trailer on inclines!

^ Yeah, and that's just the ones I've documented. What I've got on here is only half of the stuff I've worked on lately.  It's a never ending wrench fest around here. There's always somone needing something worked on or built besides my stuff.
 
I think we might have the '84 ready to paint this weekend. I sure hope so, I'm tired of body work. Me and my two year old son have been outside working on this the last two days. I've been trying to keep him outside so my wife and new baby can have some peace. There's never a quite moment with a two year old. LOL
 
If I can ever get back on the 4runner, I don't think it will take long at all to finish it. If I had known I was gonna end up completely restoring the turd, I would have finished the runner first.

Yeah, it's single stage tan. You can bring it to Clint's and park it in front of the exhaust fan while we're spraying it. Maybe it will catch some overspray. LOL
 
 
This truck was really not worth all the time I've put into it. It was in worse shape than I thought. The more I tore into it, the more problems I found from the many times it had been wrecked and halfway fixed before. I've put a ton of time into fixing it right this time. I probably should have just rattle canned it camo and use it as a beater, but at least it should be nice when I'm done with it.

Got it back together enough to drive home today.
 
Here it is about to leave Clint's and head home.
 
 
Got it home and put the the glass in the back and sides, put the grille and parking lights on, put the interior back in, and some other trim , etc.
 
 
Tacoma seats.
 
Don Ferguson's old xtra cab tray and back panel.
 
Cleaned up the wheels.

Thanks. It has come a long way from when I got it.
 
I'm gonna try to have a windsheild installed this week so I can at least drive it. Still got to spray in the bed liner and build some bumpers and sliders. After that maybe I can get back to work on the runner.

Progress has been slow lately because I've been working 12hr days at work. I've still got to build a back bumper, sliders, and spray in the bed liner. After that I should be ready to get back to the 4runner build.
 
Also, I got the A/C charged up and blowing icy cold air. Cool

Some time after the easter ride. Either a broke ring or a hole in the #1 piston. Fresh out of 327 crankshafts so I guess Ill be like everybody else and build this 355 sittin in the floor at the shop.
 
EDIT- For those that are gonna ask me why I would need to change cranks for a busted piston, the crank I have has had a hard life and is turned 40/40 . It will likely be turned into a boat anchor if I can find enough bent connecting rods.

Yeah, the rocker panel was smashed too bad to fix without cutting it out and replacing it. The rock sliders will hide it when I get them built. Wink

I've decided to pull all my drivetrain out of the 4runner and put it under a Zuki. My father in law is gonna get the runner and put the drivetrain out of his '86 truck in it.

Hmmm...  It can be wired for sure, but likely not in a single day since I know nothing about suzukis.  Is the Zuk an efi with around 40psi fuel pressure?  If there's a stock Zuk tach to be used, maybe new science will need to be invented.  Time to check Pirate for who has done this to a Zuk.  Rick deleted his posts of course, but left Tuki info here: http://bbs.zuwharrie.com/content/topic,70671.0.html

LOL I hear you on the three threads and the ADHD. If you haven't figured it out yet, I enjoy building junk about as much as wheeling it. It just happens that I have so many rigs sitting around that could be built I have trouble deciding which way to go. I need to sell some junk.
 
I'm gonna stick with the Zuki this time. I took my little boy for a ride in JC's zuk while I had it at the house and he absolutley loved it. I kinda liked it too. A Zuk is about like an oversized go cart. Big smile
 
As for the 3RZ wiring, it should be fairly simple. The zuki is carbed so, we just need to make the 3RZ a stand alone EFI harness. I won't have a tach or any gauges to wire up, no A/C deal with, we just need to make it run. I've read Rick's writeup on ZukiKrawlers already and it seems like the wiring should be just as easy as wiring it up in a toyota.

As for the 4runner..... I never had a 4runner before the blue one, but around the same time I got the blue runner I also bought a white '86 that was bone stock for a DD. After driving it for a year, I decided that I don't really want a 4runner for a trail rig. It would just get destroyed in a few trips if I tried to wheel the same trails as I do in my truck. I hate to spend that much time and money on something and then smash every piece of sheet metal on it.
 
I'll probably end up building the 4runner for my father-in-law anyways. So, it will eventually get built, it's just not what I want for a trail rig.
 
I'm also considering selling the tan truck.  Cry I really hate to sell it after putting so much time into it, but I just can't afford to keep everything I've got.

Thanks Daniel. That truck turned out really nice. I'm having a hard time deciding what to price it for. I just sold my DD '97 4runner this morning, so as of right now the tan truck is my new DD. I'm gonna try to find me a very cheap 2wd truck to drive to work and then probably put the tan one up for sale. I don't really don't want to sell it, but I'm selling out my current inventory to try and pay off some bills.

That problem usually starts when your truck is not working right and you keep changing parts to try and fix it. After spending a few hundred dollars you put it in the shop and spend some more money . Then you say to yourself..if I'm gonna be spending money like this I might as week have a new truck. But with a new truck comes new problem..haha.

The toyota color code for the tan is 557. You can look at the VIN plate under the hood on the firewall and it will be the first three numbers.

Aha, thanks.  I didn't realize that was there, after all these years.  I see 557 called Creme on some websites, and Light Yellow on others.  Funny thing is I've heard people describe the color of my truck over the years in these ways, I've corrected them and said it was tan or light brown.  And I'm colorblind.

I've always just gave the color code to the paint shop and they give me the right paint. I really like the tan color. I've never seen one with good tan paint that until I sprayed mine. Most I've seen have been faded real bad. That color looks really good new.

I used Shop Line single stage paint on this one. It is a PPG's cheaper line of paint. Don't waste your money on high dollar paint. I'm friends with a guy who owns a paint supply shop in scottsboro, and he told me the cheaper grade is just as good as the more expensive paint. I've painted three trucks and the paint has looked awesome on all of them.
 
I think I ended up with over $600 worth of paint/body supplies on this truck. You should be able to do yours for less than half of that though. If I had it to do over I would have just rattle can camo'd this truck and left it a beater. I won't even come close to getting my time/money back out of it. Me and Travis spent countless hours working on the bodywork. Don't get me wrong, it turned out really nice, but I don't know if it was worth all the hard work we put into it.
 
Your truck is in good enough shape that it will be easy to repaint. It could be done in a weekend easy.

Alright, I figured I'd bring this thread back from the dead. I'm proud to say after a year and a half, and 101 projects later, the 4runner is back in the shop. Clap
 
 
As most of you already know, we surprised my little cousin Jake with my '83 rebel trail rig on his 16th birthday, so now I'm gonna have to get something together to ride in. After much deliberation I've decided to go ahead with the 4Runner but it's gonna be a little different than the original plan when I started this thread.
 
It was gonna be a mild trail rig to just get out and wheel with the family, now I'm gonna hack it up some and make it a little more hardcore than before.
 
Before I post the latest runner progress pics, I'll give ya'll a quick recap of where I left off last fall on the tan truck. I'm not gonna go into details, just a quick summary. I decided to keep it and turn it into a daily driver, so I swapped in a 3RZ . I've already put 16K miles on the swap since december.
 
Out with the tired old 22R.
 
The replacement:
 
The factory tacoma dash harness .
 
After several hours of studying diagrams and disecting wires, this is what I needed to run the '99 engine in the '84 truck.
 
Had to rip the dash out to wire up the engine harness into the truck.

Now, the 4Runner.

Top and tailgate removed, sitting on 38.5" SXs.
 
 
Took the 3" lift springs and longer shackles off. Built a set of custom stock front springs and some shorter shackles to lower it down. The font axle is now 3.5" forward from stock. The plan is to run the 38.5"s with stock hieght springs.
 
 
 
Here's the aproach angle. The spring hanger is just barely in front of the tires. Not bad for leaf springs.
 
Gonna run a W56 5spd and dual cases with a 4.7 gearset in the rear case. Got to clean it all up before it goes in.
 
Already got most of my parts, just got to get it all together.
 
Ordered a bunch of fab goodies from diy4x.com . This stuff really save a lot of time with a project.

He should be getting good at wiring fuel-injected Toyota motors into carb yota's.  Nick did the wiring for the 3FE swap in my Cruiser!

Alright.....I've been slacking on my build thread due to camera/computer issues and, well...a lack of motivation. I didn't document a lot of the in process of what I have done in the last while but I'm proud to say..... it is running.  Big smile
 
I'm just gonna post up some pics of the progress. Like I said, I didn't get any pics of the process, but I'll show ya'll what it looks like as of now.
 
First off. Got the 3RZ swap completed and the front clip back on.
 
 
Moved the battery to the other side.
 
Machined an aluminum adapter to use a cone filter.
 
The 4runner gas tanks hang down below the frame rail and get beat up on rocks. This was not gonna cut it. So I built an all aluminum fuel cell and put it between the frame rails behind the rear axle. I used a pump assembly and sending unit out of an FJ62, so my gas gauge even works.
 
 
 
I routed the filler back to the factory location.
 
Built all my exhaust out of the factory stainless tubing that was on the tacoma. I just cut bends out and welded them back together as needed to form the crossover pipe.
 
New converter. MAybe it won't get stolen.
 
Stainless flowmaster with a turndown.

Alright, here's a little more.
 
Everything is finished up on the motor. It fired right up and runs great. No check engine lights either. I'm really glad, because I had already taped up all the wiring and put the dash back together. This is the second 3RZ swap I've done and the wiring only took half the time of the first one.
 
Had to check and see if the rev limiter works. Yep, about 5900 RPMs. Big smile
 
With the type of trails I like to wheel, I knew I was gonna have to bob the back of the 4Runner. I've bobbed numerous truck beds, but this is my first runner. I'll just say this, a truck is much easier. 10" was the max I could bob the runner without totally redesigning the back section of the frame. I still had to notch the frame to get this much.
 
Here's the finished product.
 
Here you can see where I notched the frame and relocated the rear body mount.
 
While I was bobbing the bed, it was time to make room for the 38.5" swampers. I still have the same rear springs that were on it when Doc's daughter was driving around on street tires. Needles to say, the swampers were not gonna clear. I'm not gonna lift it, so I cut the fenderwells. The problem with a 4Runner, is when you cut the rear fender openings, you create a huge hole into the back of the vehicle. I made some carboard templates and cut some sheetmetal out of an old hood to weld back in the gap. This is a nightmare. It's very hard to get into some of the places to weld the new sheetmetal in.
 
After many hours of cutting, grinding, a little primer and seam sealer, it looks like this.

Here's a shot of the front suspension and shock mounts finished up.
 
Before someone asks, no I didn't send my tie rod out to be chrome plated. LOL I built my tie rod out of a hydraulic cylinder shaft and some 3/4" hiem joints.
 
Case hardened and chrome plated. Bling..Bling..Cool
 
 
I built some simple little mounts out of some .250" wall tubing to relocate the rear shocks after the u-bolt flip.
 
Built a pair of heavy wall driveshafts. You can slam these on arock all day and not even put a dent in them. I also rotated the rear pinion up to give it a better drivline angle.
 
 
Bought some Trail gear tube doors from Ben at XRR. No way I can build any this nice for what they cost.
 
Clint had a good hood and front fenders from a 2wd drive that he donated for the cause. I've got all the mchanical stuff done. It runs and drives great, so now I'm about to start the body and fab work.
 
Anyways, here's some shot's of how it looks as of right now. I'll try to pick back up with more details as I finish everything else.

Looks good, I just want one of those sweet custom steering arms, especially since my draglink fell off turning around in the yard friday.
 
Are you planning on making a bracket to hold the end of the hard brake line where the brake hose attaches to it? Or is it even necessary? I ask because I chopped my backing plate off when I did the vented rotor swap on mine, but saved the factory bracket part just in case.

Still got to pull the cage off so I can weld and paint it, as well as finishing up the body work on the 4runner so we can get it painted. I'm hoping to have it done by the Hale mtn ride on the 13th. Wink

Man Nick that looks amazing......impressive work as always. I like how you kept everything tight following the lines of the skin.  Sorry I was not there to lend a hand.  It was way hot  over on Jekyll Island, GA where we were camping as well.  They also have a major mosquitoe problem there as well.  They feed on DeepWoods Off!

Yeah, I'm gonna have to try to work on it as much as possible for the next few weeks if I'm gonna make the camping trip at Hale mtn on the 13th of next month. Well, I bobbed 10" off the bed so I had to shorten the top somehow. The factory fiberglass tops on these 4Runners are very heavy in stock form. I'm adding a lot of weight with the cage so this is a problem. To save some weight, I took out all the glass and chopped off as much of the top as I could and still leave enough to serve a purpose. My plan is to have some snap in vinyl windows and rear half made to close in the top during the winter. During the summer I will run it without a top.

Do you mean the top? If so, yes. It's a tight fit and I had to do a little trimming on it, but it will slide out the back underneath the cage.

Yes. It will have to be removeable to be able to get the top on and off. I'm planning on building a removeable brace to tie the c-pillar to the stock roll bar in the upper rear corner.

Well, the only time anything should ever need to come off is to fully weld and paint the cage, and to paint the 4runner. It cage will come off in three sections as of now. The front and rear bumpers are welded solid to the frame already. The sliders are just c-clamped to the frame as of now. The cage is only tack welded in the joints where it will need to seperate. I welded as much of the other areas as I could reach with it on the truck. Once everything is painted, I will put it back on and weld the junctions. Then everything will be welded solid .  Wink

I'm quite a ways off on doing that anyways.  I'm wanting to learn as much as possible so I can do as much of the work as I can myself (minus welding probably).  Right now I can't even make up my mind on the axle combination I want. LOL

Made a little more progress over the weekend. Got the cage off the truck, got it primed and painted, and started sanding on the 4runner. I'm hoping to have a new coat of shiny blue paint on it this weekend.  
 
Big thanks to Don Ferguson for driving all the way out from Athens to help me saturday.

Does Ralph have access to a paint booth now? I'm probably going to get him to spray mine as well. You're making good progress! Steph and I are going to shoot an archery tournament at Goosepond on Sunday if you want to go with us.

We're gonna try to bum a paint booth. You might be able to talk him into painting yours, I wish we had a better place to do it. Maybe I'll get a bigger shop built one day. Wink

Uhhhmmm.....? Confused I just bobbed the back of body. The wheelbase didn't change. It's actually longer than stock because the front is moved 3" forward. It's at 106" now.
 
You must have wheelbase envy. LOL

Last I knew anyone with access to the arsenal can use the auto shop paint booth for $50 per day.  It's a top-of-the-line setup, but they have rules such as submitting MSDS sheets on everything used before you begin.

Once again, I've been slow about updating this thread. The last few weeks I've been so busy trying to finish this thing up, I haven't slowed down long enough to take pictures. I'll post up what I've got anyways.
 
This is from saturday before last. (8-6-11) Got it ready to paint sitting on some sweet 235 rollers.
 
 
 
 
Soon as the paint was dry enough we set the cage back on. Got it all welded up and painted the joints.
 
Bought a set of MRW beadlocks from BJ. Got the SX's mounted up.
 
Built some aluminum interior panels for the back.
 
Got all the carpet and seats cleaned up and back in. The seats are out o a '99 tacoma. Had to build new mounts or them to fit.

Thanks V. I've known from the beginning it's not gonna go as good as the rebel on the more extreme stuff. The 4runner probably weighs at least 800-900#'s more. I didn't get to hit a whole lot of trails before it rained saturday, but it did good on the ones I tried. I can definately feel the extra weight on the rear tires compared to the trucks I've had. It will do great for what I built it for, which is to be able to get the whole family out on the trails.
 
The 3RZ is awesome. It will spin those 38.5s no problem. BIG improvement over a 22R. Big smile

Looks great Nick.  I would have liked to see it at Hale mtn but we did not get there till around 10:30 Sun morning.  It came a flood in Athens Sat around the time I was getting ready to load up.  Weather channel was showing rain all the way through 6AM Sunday.  Should have known they were wrong.
